I just learned about this dreaded condition today....barely 4 weeks after buying a 2002 Tahoe 4X4 with 93k miles as a TV.

Anyone know of it? Dealt with it? Prevented it?

It shouldn't be this hard....LOL.

Common problem for the pump cover spring/tab to break off and then it rocks back and forth till it wears a hole in the case. You've got two choices, replace the rear housing and install new OE parts inside or replace the housing and install Merchant Automotive pump rub kit and never worry again. Just goggle merchant automotive pump rub kit and you'll find the link to buy it.

Just as quad said. I had a 01 duramax, the hole was about the size of a pencil lead. It happens on the PS side of t case about half way up. I used the merchant kit, I was too cheap to buy a new back half so I used jb weld. Drove the truck for 30,000 miles with no issues.

to do the case half method you will have around $600 in parts

Wife had it around 100k on her Tahoe.

I haven't seen it yet on my Avalanche, I have 136K now.

I work at a GM dealership, we don't see it too often.

I have 73,000 on my duramax, I guess I will cross my fingers too.

My 06 Duramax has 93K and I had installed the Merchant repair kit. The steel OEM clip was just worn thru and rub had started on the case. Well timed preventative maintenance.

There is also a brace available that provides more support. I read somewhere that excessive torque on the housing causing it to shift adds to the problem or cracks the housing. Not really sure if the two problems are related or not, but they make the aftermarket brace for a reason.

Yes its due to vibration, you should also have your u joints replaced and drive shaft balanced. Just went through it. The next thing that can happen is the adapter between the transmission and the transfer case can crack due to vibration. I have merchant kit and the merchant brace. If you have a duramax then merchant automotive is a great resource.

2nd the Merchant kit. I pulled the case in my 06 Duramax after part of the clip came out when draining the fluid. The case was ok so I caught it just in time at 83,000 miles. The Merchant kit is top quality and about $75. This issue applies to all the GM 4x4's from about 88-07 if I remember correctly. Out of 4 trucks i've owned in that time frame only the 06 had an issue but I didn't look for it in the others.

I saw a video or a step by step diy on the duramax forum or somewhere..
